When I use Sharpen AI, I apply it to a new layer for tweaking; lately, (and ONLY) lately, the layers are mis-aligned by a tiny amount (I'd guess <5 pixels).  I've only ever noticed this when using Sharpen; it could be all the time, and I could run some tests to determine that if it would help diagnose, but I'm hoping it's just some PS setting I need to fix.

With Topaz, if you don't like something, wait a day or two and see if the new update fixes it.

Seriously though, could that be the source of the problem? They tend to update it so often that it could be the issue is that you missed a revision or two.
If not, then my initial reply was meant only partly in jest. 

Ever since Photo AI, I haven't used the Sharpen AI much if at all.

Hmm, I just tried several images and alignment was perfect. Perhaps it is in a different sharpening model than I used. Does it do it with all of the different settings?
